What Mobile Pallet Racking Is — And Where It Goes Wrong

Mobile pallet racking mounts conventional pallet racking frames on motorised base units that run on rails set into or fixed to the warehouse floor. The bays park closed as a solid block, and a single aisle is opened electrically wherever the operator needs to work. The floor area that fixed aisles would have occupied becomes storage.

This is a heavy industrial system. Each base carries a fully loaded run of pallet racking and moves it repeatedly, so wheels, bearings, drive units and rails see substantial and cyclic loads. It should not be confused with lighter mobile shelving for offices and archives, which is a different product with different mechanisms — this page deals specifically with mobile pallet racking.

Faults come from three overlapping systems. There is the track and running gear — rails, wheels, flanges and bearings. There is the drive and control system — motors, gearboxes, transmission shafts, encoders and the aisle safety scanning that protects people inside an open aisle. And there is the racking itself, which is still subject to exactly the same SEMA damage criteria as static pallet racking.

The practical consequence is that a mobile run rarely fails in one place. A rail obstruction makes one side drag, the drive works harder on that side, the base runs out of square, the wheels wear unevenly and the racking above starts to see loads it was not designed for. Diagnosis has to look at the whole run.

Damage Types

Common Mobile Pallet Racking Damage We Repair

Floor rail damage and obstruction

Rails lifted, bent or crushed where trucks cross them at an angle, and grooves packed with debris, banding or broken pallet timber that stops a base running true.

Derailment and out-of-square running

A base that has jumped or is crabbing along the run. Isolated, jacked and re-railed only after the rail, wheels and drive side have been checked for the underlying cause.

Worn wheels, flanges and bearings

Flat-spotted or seized wheels and worn guide flanges make a base drag, judder or drift. Replaced in matched sets to keep the base square.

Drive mechanism and transmission faults

Motor, gearbox, coupling and transmission shaft faults, slipping drives and encoder or position errors that leave an aisle mis-parked.

Safety system failures

Photocell aisle scanning, pull-cords, emergency stops and interlocks that have faulted or been bypassed. Run locked out and left safe until tested and cleared.

Racking frame and beam damage on the base

Uprights, braces, beams and safety locks on the mobile bays, assessed to the same SEMA limits as static racking, plus the acceleration and braking loads mobiles add.

The Mobile Pallet Racking Repair Process

  1. 01

    Report the fault and lock out

    The run is stopped in a safe state and locked out. Photos of the rail, base, drive end and control panel, plus the system make, let us grade the fault.

  2. 02

    Survey the whole run, not one base

    Rail line and level, base squareness, wheel condition, drive behaviour and racking condition are surveyed across the run — mobiles fail as a system.

  3. 03

    Offload where load transfer is needed

    Bays are cleared where a base has to be jacked, re-railed or have running gear removed. No lifting is done under full load.

    Fixed-price quotation — same day

    Written same-day quote itemising rail sections, wheels, bearings, drive components, safety devices and any racking members needing replacement.

    Rail, running gear and drive repair

    Rail sections replaced and re-set to line and level, wheel sets renewed, drives and transmission components repaired or replaced to the manufacturer's specification.

Rails & Track

Mobile Pallet Racking Repairs — Floor Rails & Track Damage

The rail is the datum for the entire system. Everything above it — squareness, wheel wear, drive load, aisle alignment and ultimately the condition of the racking — depends on the rail being straight, level and clear.

Crossing damage. The most common rail fault comes from trucks crossing the track at an angle or braking on it. Over time the rail edge deforms, the fixing or grout around it breaks up, and a lip forms that the wheel has to climb. Localised slab damage around rails often accompanies it.

Obstruction. Debris in the rail groove — banding, shrink wrap, split pallet timber, dropped product — is the single most frequent cause of a base stalling or jumping. Cleaning the groove is not maintenance theatre; it is the primary defence against derailment.

Line and level. Rails are checked for straightness along the run and for level rail-to-rail across it. A run where one rail sits low makes the base carry more weight on one side, which shows up as uneven wheel wear long before anything derails.

Replace the section, restore the fixing. Damaged rail is cut out and replaced in section, re-set to the surveyed line and level, and re-fixed or re-grouted so the transition either side is flush. Packing under a low rail or grinding down a high spot is not a durable repair.

Derailment

Mobile Pallet Racking Repairs — Derailment & Out-Of-Square Running

A derailed mobile base is one of the more serious faults in a warehouse: a loaded run of racking is off its designed load path, and the recovery itself carries risk. It is never simply pushed back on.

Derailment has a cause. Bases do not jump rails spontaneously. There will be an obstruction, a rail defect, a failed wheel or flange, or a drive that has been pushing one end harder than the other. Re-railing without finding that cause guarantees a repeat, usually worse.

Out-of-square is the warning stage. Long before a base derails it starts to crab — one end leading the other. Symptoms include a base that judders, an aisle that will not close flush, rubbing at bay ends and uneven wheel wear. Report it at that point and the repair is far smaller.

Controlled recovery. The run is locked out, affected bays are offloaded, the base is jacked at designed lifting points and brought back to the rail with the squareness re-established across both ends. Wheels and flanges that ran off the rail are inspected and usually replaced.

Then check the racking. Anything violent enough to derail a base will have shaken the racking on top of it. Uprights, braces, beam connectors and safety locks in the affected bays are inspected against SEMA limits before the run goes back into service.

Drives & Safety

Mobile Pallet Racking Repairs — Drive Mechanisms & Safety Systems

A mobile run is powered machinery that people walk inside. The drive system and the safety system are therefore treated as one subject, and neither is signed off without the other.

Drive faults. Motors, gearboxes, couplings and transmission shafts wear, and a drive that is fighting a dragging wheel or an obstructed rail wears fastest. Slipping drives, unequal end speeds, mis-parked aisles and position or encoder errors are all treated as symptoms with a mechanical root cause to find.

Aisle protection. Photocell aisle scanning, pull-cords along the run, emergency stops and interlocks exist to stop an aisle closing on a person. If any of them faults, the correct response is to lock the run out — never to run it manually while the protection is out of service.

Bypasses are a finding, not a workaround. Where we find safety devices taped, jumpered or disabled to keep a run working, that is recorded and reported before anything else is quoted. It is the most serious thing we routinely encounter on mobile systems.

Function testing before handover. Every safety device is function-tested and the run is cycled through its full travel, loaded and unloaded, with aisle opening and closing verified at both ends. What is mobile pallet racking?

Mobile pallet racking mounts standard pallet racking frames on motorised base units that run on rails cast into or fixed to the floor. It is a heavy industrial system, distinct from lighter office or archive mobile shelving.

What causes a mobile racking base to derail?

The common causes are debris, damaged pallets or banding in the rail groove; a bent or lifted rail section, often where a forklift has crossed it repeatedly at an angle; worn or damaged wheels and flanges; and a base that has been run out of square because one drive side has been resisting more load than the other. Derailment is always investigated as a system fault, not just re-railed.

Can a mobile racking aisle be used if the safety system has faulted?

No. Photocell aisle scanning, pull-cords, emergency stops and interlocks are the primary protection for anyone inside an aisle. If any element of that system faults, the run should be locked out and left in a safe state until it has been tested and cleared by an engineer.

Does the racking on top of a mobile base need separate inspection?

Yes. The frames, beams, connectors and safety locks on a mobile base are subject to the same SEMA damage criteria as static pallet racking, and they also see repeated acceleration and braking loads that fixed bays never experience. We inspect the racking and the mobile base as two related systems.
