What Longspan Racking Is — And Why It Fails Differently
Longspan racking — also sold as wide-span shelving or widespan racking — is a bolted or boltless shelf-and-beam system. Two uprights carry a pair of beams at each level, and the beams support a shelf panel in chipboard, steel or wire mesh. Loads sit on the panel rather than on pallets.
The defining characteristic is that longspan is hand-loaded, not pallet-loaded. It is designed for bulky and irregular items that do not palletise well — tubing, mouldings, bagged goods, spares, tooling, boxed kit, garden and DIY stock. Bays are typically wider and deeper than standard shelving but lighter-duty than pallet racking.
That changes the damage profile. Longspan does not usually take high-energy forklift strikes at beam height. Instead it accumulates low-level impact damage at the frame base from pallet trucks, roll cages and stillages, and progressive overload damage at shelf level because hand-loading makes it very easy to exceed a shelf's rated capacity without anyone noticing.
It is also frequently used in environments pallet racking is not: workshops, cold stores, garden centres, mezzanine floors and semi-external canopies — which is why corrosion is a far more common longspan repair driver than it is on internal pallet racking.
Damage Types
Common Longspan Racking Damage We Repair
Bent or sagging shelf beams
Permanent downward deformation from overloading or point loading at mid-span. Replaced like-for-like with an original manufacturer beam of the same section and rating — never straightened.
Impacted uprights
Dented, bowed or torn upright sections from pallet trucks, cages and stillages at aisle ends. Assessed against SEMA deflection limits and repaired by upright or footplate replacement.
Damaged footplates and anchors
Torn base plates, sheared or loose floor anchors at the bottom of the frame — the single most common longspan fault in busy pick areas.
Broken shelf panels
Split chipboard, buckled steel panels or crushed mesh decks. Replaced with panels of the correct thickness and rating for the beam pitch — not offcuts or generic board.
Missing beam safety locks
Connector pins or clips dislodged during shelf adjustment. Without them a beam can lift out of the upright when a load is dragged across it.
Corroded components
Rust at footplates, beam connectors and shelf supports in cold stores, workshops, garden centres and semi-external bays. Assessed for section loss and replaced where remediation is not viable.

Load Ratings
Longspan Racking Repairs — Shelf Load Ratings Explained
Every longspan bay carries two separate ratings, and confusing them is the most common cause of overload damage we attend.
Shelf level (UDL). Each shelf level is rated for a uniformly distributed load — the weight spread evenly across the full shelf area. A shelf rated for a given UDL is not rated to carry that same weight concentrated over a short length at mid-span. Concentrated loading produces far higher bending stress in the beam than the rating assumes, which is why sagging beams so often appear on shelves that were "within weight".
Bay total. The frame, footplates and anchors are rated for the sum of all shelf levels. Adding an extra shelf level to an existing bay — a very common in-house modification — can take the bay past its frame rating even if every individual shelf is loaded correctly.
Panel rating is separate again. The shelf panel has its own rating tied to the beam pitch it spans. Replacing a manufacturer panel with thinner board, or widening the beam pitch without changing the panel, reduces capacity even though the steelwork is untouched.
Beam deflection. Longspan beams, like pallet racking beams, are designed to a deflection limit under full rated load — commonly expressed as a fraction of the span. Visible sag that remains after the shelf is emptied is permanent deformation, not elastic deflection, and means the beam has been overloaded and must be replaced.
After The Repair
Safe Reloading After Longspan Racking Repairs
A longspan repair is not complete when the new beam is in. Before the bay goes back into service we work through a fixed sequence:
1. Confirm component match. The replacement beam, connector and shelf panel must match the original manufacturer specification and rating. Mixed-brand connectors that "nearly" fit an upright do not develop the designed moment connection.
2. Check every safety lock. Each beam connector needs its locking pin or clip fitted. Longspan is hand-loaded, and dragging a heavy item across a shelf applies exactly the upward force that lifts an unlocked beam out.
3. Re-plumb and re-anchor. Frame verticality is re-checked and floor anchors torque-checked. Where an anchor hole has been damaged we re-drill offset into sound concrete rather than reusing a failed fixing.
4. Reissue the load notice. The bay gets a legible load notice showing the shelf UDL and bay total, positioned so pickers can see it.
5. Reload evenly, heaviest at the bottom. Stock goes back spread across the full shelf area, not clustered mid-span, with the heaviest items on the lowest levels to keep the frame's centre of gravity low.

What is longspan racking?

Can a bent longspan shelf beam be straightened?
No. A permanently deformed load-bearing beam must be replaced like-for-like. Straightening work-hardens the steel and cannot restore the rated capacity, and the end connectors are usually distorted too.
