Project Overview

When a healthcare distribution facility in Wigan experienced accidental pallet racking damage during a forklift training exercise, our engineers were contacted to carry out an urgent emergency assessment. The incident highlighted how even a relatively minor forklift impact can result in hidden structural damage that may not be immediately visible, potentially compromising the safety of both personnel and stored goods.

The Incident

During an internal forklift training session, the operator accidentally made contact with the front load beam of a pallet racking bay. Although the collision appeared relatively minor, the presence of timber decking on the beam levels transferred the impact force through the shelving system. The impact caused:

  • the front beam to move rearwards;
  • the timber decking to transfer the force to the rear beam;
  • the rear beam connectors (beam teeth) to partially disengage from the uprights;
  • significant loading stresses throughout the bay.

At first glance the damage appeared limited, however detailed structural inspection revealed considerably more.

Emergency Diagnosis

Our emergency response engineer attended site promptly to carry out a full structural diagnosis. Following a detailed inspection, we identified:

  • two damaged rear uprights requiring replacement;
  • one distorted diagonal brace requiring replacement;
  • one pair of damaged 2700mm load beams;
  • one damaged timber decking panel.

The damage had compromised the structural integrity of the bay and continued use was not recommended until repairs had been completed. A detailed repair proposal was produced immediately, allowing the customer to make an informed decision and minimise disruption to warehouse operations.

Recommended Repair

Following acceptance of the quotation and receipt of the agreed deposit, replacement components and access equipment were immediately ordered. Materials supplied:

  • 2 x 5 metre pallet racking uprights;
  • 1 x diagonal brace;
  • 1 x pair of 2700mm load beams;
  • 1 x timber decking panel.

Plant and labour were scheduled for the next available Saturday to minimise operational downtime.

Safe Planned Repair

The repair works were completed under controlled conditions using trained installation engineers and appropriate access equipment. The project included:

  • safe isolation of the affected pallet racking;
  • controlled unloading of the damaged bay;
  • removal of all damaged structural components;
  • installation of replacement uprights, bracing and beams;
  • replacement of damaged timber decking;
  • structural realignment of the bay;
  • final inspection confirming the repaired bay was safe for continued service.

All works were completed efficiently, safely and with minimal disruption to the customer's warehouse operations.

Project Outcome

From the initial emergency diagnosis through to completed repair, the entire project was delivered within five days. By responding quickly, accurately diagnosing the hidden damage and scheduling the repair at a convenient weekend slot, the customer was able to return the storage system to full operational use with minimal downtime.

Why Hidden Racking Damage Matters

Forklift impacts frequently cause damage that extends far beyond the obvious point of contact. Secondary damage may include:

  • dislodged beam connectors;
  • twisted bracing;
  • bent uprights;
  • compromised structural stability;
  • increased risk of future collapse if left unrepaired.
